If you're ordering thermolite, stop treating the name as a spec. Get the GSM, the fabric construction, and the measured thermal resistance written into your PO—or you'll get exactly what you asked for, which may not be what you wanted. Three checks: GSM, fabric construction, thermal resistance. In that order.
I handle technical fabric sourcing for a mid-size outdoor-equipment brand. I've been doing this since 2017. In that time, I've personally made (and documented) 14 significant mistakes, totaling roughly $18,000 in wasted budget. Now I maintain our team's pre-order checklist. This is the short version of why it exists.
The same error pattern keeps appearing: buyers assume a material name means one fixed product. It doesn't. Thermolite is a brand of synthetic insulation, not a single material. A thermolite liner from one supplier can be entirely different from a thermolite liner from another. You have to specify the actual product.
For example, thermolite micro insulation is a microfiber batting designed for low bulk and next-to-skin comfort. It's different from heavier Thermolite versions. If you write 'thermolite micro insulation' on a PO but don't list the GSM, the supplier can choose any weight they think fits. (not that every supplier would do that, but why risk it?)
What 'thermolite' actually means
Thermolite is a trademarked synthetic insulation, usually polyester-based, that traps air to keep heat in. The brand covers several constructions: continuous filament, crimped staple fiber, microfiber batting, and maybe others I haven't seen. Thermolite micro insulation is one member of that family. It's designed to feel less bulky and to recover well after being compressed.
A thermolite liner is an insulated layer used inside a sleeping bag, boot, glove, or outerwear shell. But 'liner' doesn't tell you the weight, the face fabric, the backing, or the quilting pattern. The word 'Thermolite' tells you the fiber family. The spec sheet tells you the product.
The mistake that made me build a checklist
In September 2022, I approved a PO for 2,000 sleeping bag liners described as 'Thermolite liner.' We didn't have a formal spec sign-off process for 'same as previous sample.' I assumed the supplier would use the same 200 gsm thermolite micro insulation as our previous factory. Didn't verify. Turned out they used a 150 gsm nonwoven with a slick tricot face. It looked close enough on the table. It didn't feel right in the bag. 2,000 pieces, $3,600, straight to rework. That's when I started writing everything down.
Same words, different product
My first assumption was that 'same specifications' meant identical results across suppliers. It doesn't. Each mill has different fiber blends, finishes, and tolerance levels. I've seen two '150 gsm Thermolite micro insulation' samples from different suppliers with a full 0.5 mm difference in thickness. (which, honestly, matters a lot if you're designing around a packed size.)
Always ask for thermal resistance values, not just weight. A reliable way to compare is by CLO value, measured under a standard like ASTM D1518. But the test method needs to be the same. Don't compare a number from ASTM D1518 to one from ISO 11092 and assume they match. That's a rabbit hole, but a useful one.
When the spreadsheet points one way and your gut points another
The same lesson hit me with seat belt polyester webbing. We use wide polyester webbing for load straps. I had three quotes. The cheapest was about $0.38 per meter, based on a November 2024 quote from a supplier I hadn't used before. Our current supplier was closer to $0.52. Every cost analysis said go with the cheap one. Something felt off because their sample had a slight curl at the edges. I decided to ask for a production trial. Good thing: the trial rolls had 2–3 mm width variation on a 25 mm strap. If I had placed the full order, it would have meant rejects, rework, and a late shipment. I might be misremembering the exact numbers, but I'm not misremembering the lesson: check the tolerance.
Look, I'm not saying the expensive supplier is always right. I'm saying know what tolerance you can live with, and write it into the order.
Bulk satin fabric: a weave, not a material
Another expensive lesson: I ordered bulk satin fabric for a lining. I wrote 'polyester satin, 300 pieces' and thought that was enough. Then the production sample arrived with a dull hand feel—same weave, different yarn twist. The supplier had cut costs by using a lower-twist yarn. Technically, it was satin. Practically, it didn't match the approved look. We lost about $890 and a week.
The correction is simple: satin is a weave structure, not a fiber. You can make satin out of silk, polyester, acetate, or viscose. The fiber content, yarn size, and finish matter. 'Bulk satin fabric' is just the beginning of a spec, not the end.
What kind of material is viscose? (A question that saved me)
I didn't get burned by viscose, but I almost did. A supplier was out of our specified polyester blend and offered a substitute made from viscose. Before I switched, I asked myself the question I've since put in our training doc: what kind of material is viscose? The short answer: it's a semi-synthetic fiber made from regenerated cellulose, often called rayon. It feels soft and drapes nicely, but it weakens when wet and can shrink with heat.
For our use case, that was a red flag. The substitute would have changed the care instructions from machine wash to dry clean. The customer would have noticed. I dodged that one because I asked before signing, not after.
The cheap option isn't the problem; the hidden difference is
Here's the thing: I'm not against finding a better price. I'm against finding out about differences after the order is placed. When I compare proposals now, I ask: what's not included in the spec? What's the tolerance on width and weight? Which test method is the CLO value from? Is the insulation certified as Thermolite or just called 'thermal'?
The vendor who lists all fees and all limits upfront—even if the total looks higher—usually costs less in the end. Period. The 'cheaper' supplier who skips the details is betting that you won't notice. I've been on both sides of that bet.
Where this approach doesn't work
This checklist mindset has limits. If you're buying small quantities below a factory minimum, you might not have the leverage to request custom tests. If you're working with an agent who handles multiple materials, your spec sheet might not make it down the chain. And sometimes a supplier with fewer documents is still excellent—especially if they've been making the same thing for years and your product doesn't need exotic testing.
Also, Thermolite is a trademark. If you're buying branded insulation, ask for proof that the product is from the licensed brand program. I don't know every legal detail—don't quote me on that—but I know 'Thermolite' should not be treated as a generic word.
That's it. The expensive lessons go into the checklist, and the checklist goes into every PO. It doesn't guarantee a perfect order. It catches the 47 things that would have gone wrong.
