Thermolite vs Primaloft: 3 Comparisons (and the Fabric Spec Traps That Cost Me $61K)
I've been handling insulation and fabric sourcing orders for 9 years. In that time I've made — and actually written down — 14 significant spec mistakes, totaling roughly $61,000 in wasted budget. I keep the team's pre-order checklist now, mostly so I stop repeating myself.
This isn't a pitch for one fill over another. I buy both Thermolite and Primaloft depending on the program, and both earn their place. What I want to show you is how I actually run the comparison — three dimensions, each one a direct side-by-side, and a "pick this one" guide at the end.
The framework: two decisions, three axes
There are really two decisions tangled together here: the fill (Thermolite vs Primaloft) and the fabric around it — the part where matt jersey, virgin polyester, and the viscose question live. I test both on the same three axes:
- Warmth-to-weight and wet behavior — does it still insulate when damp, and at what weight
- Dry time and packability — how fast it recovers, how small it rolls
- The budget layer — composition, color tolerance, and true cost
I put cost last on purpose. Not because it matters least, but because if you get axes 1 and 2 wrong, no price saves the order. If you get axis 3 wrong, the price was never what you thought anyway.
Dimension 1: Warmth-to-weight, and what happens when it gets wet
Both fills are synthetic, which already gives them one shared win — they keep insulating when damp, in a way natural down simply doesn't. That part isn't controversial, and I'm not going to pretend otherwise.
The split shows up in loft and hand-feel. Thermolite is a polyester-based fill engineered to trap air at low weight; that's the lightweight-warmth claim, and in my experience it holds up. Primaloft's fine microfiber gives it a softer, more down-like hand and, in most specs I've handled, slightly more water-resistant surface behavior.
At the same warmth target, the two land in the same ballpark by weight. If you're sourcing for a brand like The North Face — who've used Thermolite across liners and Reactor Extreme–style products for years — the honest reason isn't that it's lighter than everything else. It's that it's predictable across a big run. In my opinion, predictability is worth more than a marginal spec-sheet win you can't reproduce at scale.
The conventional wisdom is that the fill brand decides wet performance. In my experience, the quilting and encasement pattern decided it more than the brand did.
Dimension 2: Dry time and packability
Dry time is close to a wash. Both are synthetic, so both dry fast. Thermolite is specified as quick-drying and it is; Primaloft, from what I've seen, is comparable. For a liner or active layer, the gap between them is small enough that the construction moves the number more than the fill logo does — a thin matt jersey face next to your skin will probably dry faster than a heavier knit wrapped around the same fill. That surprised me the first time I measured it.
Packability goes the same way. Thermolite's compressibility is genuine, which is why it shows up in boot liners and sleeping bag liners where bulk matters. Primaloft compresses well too, with a slightly different recovery. Neither is a deal-breaker on its own.
The Thermolite-vs-Primaloft call on one liner program kept me going back and forth for two weeks. Thermolite gave me the compressibility I wanted for a roll-and-go liner; Primaloft gave the design team the hand-feel they preferred. On paper, one of them made sense. My gut kept pulling the other way, mostly because we'd already promised a 4-ounce packed weight.
Even after I committed, I kept second-guessing. What if the dry time in the spec sheet didn't survive contact with a real, humid tent? The three weeks until the field samples came back were stressful. The samples came back fine — but I didn't relax until I'd washed one five times myself.
Dimension 3: The budget layer — composition, color, and TCO
Here's where I actually lose money, and it has almost nothing to do with the fill. Three traps, in order of how often they bite:
Trap 1: "Matt jersey" is a knit, not a fiber
Matt jersey fabric describes a jersey knit with a matte finish — no shine. It says nothing about what's in it. I've opened sample bags labeled "matt jersey" that were polyester, others that were a cotton/poly blend, and one that was 92% polyamide. If your spec sheet says "matt jersey" and stops there, you don't have a spec. You have a hope. That's a red flag I've learned to catch before the PO, not after.
Trap 2: Viscose — cotton or polyester?
This one comes up constantly. Viscose (often sold as rayon) is a regenerated cellulose fiber made from wood pulp. Chemically it behaves a lot like cotton — both are cellulose — but it's produced through a chemical dissolution process, which is why people file it under "semi-synthetic." It is not polyester. Polyester is a fully synthetic PET polymer. So: is viscose like cotton or polyester? Closer to cotton in how it feels and breathes, closer to neither in how it's made. If you're writing it next to "virgin polyester" on a spec, they are not interchangeable.
Trap 3: Virgin vs recycled polyester
Virgin polyester is made from new petrochemical feedstock; recycled polyester (rPET) is made from post-consumer PET, mostly bottles. The base polymer performance is essentially the same, so for a liner or shell the swap usually won't hurt you. What changes is traceability, cost, and whatever sustainability claim you're making downstream. Get the certification before it goes in the spec, not after. Here's what you need to know on weights, since spec sheets mix units: 1 oz/yd² ≈ 33.9 gsm — confirm the unit with your mill, because I've watched a "150" get read as gsm when it was meant as oz.
The color layer nobody puts on the quote
The September 2022 dye-lot disaster changed how I think about color matching. We matched a liner against a brand color, shipped without a Delta E check across dye lots, and two lots came in bad. Industry standard tolerance for brand-critical colors is Delta E < 2; 2–4 is noticeable to a trained observer, above 4 is visible to most people (Source: Pantone Color Matching System guidelines). Ours were past 4. That was $8,900 in re-dye plus a two-week delay, on an order that looked fine on my screen.
So now I run TCO before I compare any quote. The $0.85/yard quote turned into $1.40/yard after minimums, dye-lot setup, and one re-dye. The $1.05 all-inclusive quote was actually the cheaper number. Unit price is the tip of the iceberg — total cost includes the fabric, the minimums, the color setup, the time, and the rework. If you ask me, the cheapest line item is often the most expensive decision.
So which one? A pick-this guide
No "it depends." Here's how I decide:
- Choose Thermolite when: you need repeatability across large runs, packed volume matters (boot liners, sleeping bag liners, packable layers), and you want a fill that behaves the same lot to lot. Extreme-cold, high-volume programs lean on it for that reason.
- Choose Primaloft when: hand-feel and down-like loft matter more than run-to-run consistency, or the garment will see heavy moisture and you want the slightly more water-resistant surface behavior.
- For the fabric: spec the fiber and the finish separately. Write "matt jersey finish, 100% recycled polyester, 150 gsm" — not "matt jersey." And put the color tolerance in writing.
Bottom line: the fill debate gets all the attention. In 9 years and $61,000 of mistakes, the fill was rarely what cost me. The generic specs and the skipped color check were. Trust me on this one — write down every spec a supplier could read two ways, because they will read it the cheaper way.
