The hidden cost no one talks about: moisture management

Also, if your factory doesn't have the right cutting equipment, the ease of die-cutting Thermolite might not be a big advantage. You'll need to factor in the upfront tooling cost (about $800 for a custom die, which amortizes quickly over 10,000 units).

The bottom line for procurement teams

If you're sourcing insulation for any mid-range cold weather gear (boots, gloves, sleeping bag liners, active insulation layers), Thermolite Reactor Extreme is almost always the lowest-TCO choice. It's not the absolute warmest per gram (that's down), nor the most hydrophobic (that's Primaloft's Infinity line), but it's the best compromise across cost, durability, and real-world performance. I'd rather spend the money I save on better waterproofing or lower retail prices than chase lab numbers that don't show up in the field.

One last thing: the cheapest option on paper—often a generic polyester fiber—looks tempting at $1.80/liner. But we tried that in 2022. Within 6 months we got 15% returns from clumping and compaction.
