Thermolite vs Down vs Standard Polyester: A Quality Inspector's Comparison

If you've ever shopped for a sleeping bag or winter jacket, you've probably seen the name Thermolite on a hang tag. Maybe you've also come across a Sea to Summit Thermolite Reactor liner, or compared a Thermolite sleeping bag to a cheap polyester bag.

Thermolite is a polyester insulation, but it's not the same as the polyester in a women's velvet skirt or a roll of black upholstery fabric. It's engineered for warmth, not looks. That distinction matters, and it's one of the most common points of confusion I run into in my daily work.

I'm a quality compliance manager at a technical textile supplier. I review roughly 200 unique insulation deliveries a year — down, standard polyester fills, and specialty products like Thermolite — before they go out to apparel and outdoor brands. (That count goes higher in peak season, unfortunately.) My job is to check fiber specs, run loft tests, and reject batches that don't match the approved standard.

When I first started this job, I made the same mistake a lot of buyers make. I assumed all synthetic insulation was basically the same: cheaper than down, heavier, and only worth it if you couldn't afford the good stuff. It took about a year of hands-on testing to change my mind.

So let me give you the comparison I wish someone had walked me through earlier. It's not a simple A-beats-B answer, because the right choice depends on how you define better.

The comparison framework: what I actually test

When I compare insulation, I don't just squeeze a sample and say it feels warm. The tests I care about are:

  • Warmth-to-weight ratio: How much warmth does this material provide for its weight?
  • Compressibility and recovery: How small does it pack, and does it return to its original loft after being compressed?
  • Moisture performance: What happens when it gets wet? How fast does it dry?

These are the criteria that decide whether a product works in the real world — not just in a marketing photo.

Warmth-to-weight: down still wins, but not by as much as you think

Let me state the honest truth right up front. In dry conditions, high-quality down has the best warmth-to-weight ratio of any insulation I've tested. I've tested 700-fill and 800-fill goose down that outperformed every synthetic material I placed next to it. If your priority is maximum warmth at minimum weight, down is still the benchmark.

That doesn't mean Thermolite is just a cheap substitute. Thermolite uses hollow-core polyester fibers that trap air inside the fiber itself, not just between fibers. That design gives it a significant advantage over standard polyester batting, which uses solid fibers and relies only on the gaps between them for insulation.

I saw that difference show up clearly in our Q1 2024 quality audit. We compared three materials in identical panel weights: down, Thermolite, and standard polyester fill. The down panel measured the highest loft. Thermolite came in second. The standard polyester panel was flat by day three.

In our 2023 internal storage test, we kept equal-weight insulation panels compressed for 60 days. The down panel recovered about 82% of its original loft after being released. The Thermolite panel recovered around 94%. Standard polyester recovered barely 70%.

This changes the conversation. If you're an outdoor brand making a sleeping bag that will sit compressed in a stuff sack for months between trips, Thermolite is actually the more reliable choice. It won't pack as small as down on day one, but it will still be doing its job on day ninety.

That kind of real-world performance matters. The best insulation in the world is worthless if it stops insulating after three months of storage.

Moisture, drying, and the polyester question

Moisture is where down falls apart. Literally. Once wet, down loses its loft, clumps together, and takes forever to dry. It's also expensive and risky to wash incorrectly.

Thermolite, being polyester-based, doesn't have that problem. It resists moisture, keeps more of its loft when wet, and dries quickly.

This is the point where people ask the question I see all the time: Can you dry polyester?

Yes, you can dry polyester — including Thermolite — but you have to do it right. The rule is simple: low heat only.

I've seen a Thermolite sleeping bag ruined by one trip through a hot dryer. The outside looked perfect. The insulation inside had matted into flat, hard patches. The heat had collapsed the hollow fibers, and no amount of fluffing was going to bring them back. The customer thought they'd bought a defective product. What they'd actually done was cook it.

If you're washing a Thermolite sleeping bag, use a front-loading washer and a gentle detergent. Then dry it on low heat with a few clean tennis balls to help break up clumps as the insulation regains its loft.

This care advice applies to other polyester fabrics too, and not just insulation. A women's velvet skirt made from polyester velvet, for example, will also react badly to high heat. Heat can crush the pile, melt the fibers, and ruin the drape. You wouldn't dry a velvet skirt on high, and you shouldn't dry a Thermolite sleeping bag that way either.

Black upholstery fabric is another example. A lot of black upholstery fabric contains polyester, either in the face or the backing. When I inspect black upholstery fabric for a client, I don't test for insulation value. I test for abrasion resistance, colorfastness, and delamination risk. In the dryer, high heat can cause bonded upholstery fabric to separate. Polyester is polyester — its care requirements don't change just because you call it by a different name.

If you're dealing with Thermolite specifically, the quick-drying nature is one of its best features. I recommend air drying for most camping gear, but a low-heat tumble dry works fine when you're short on time.

Consistency: the quality problem nobody talks about

Here's something the spec sheets won't tell you about down: it varies.

Down is a natural product, and natural products are inconsistent. A supplier can specify 750-fill down, but the actual fill power can drift between lots. We've caught deliveries that performed closer to 650-fill. It happens more often than most buyers realize.

Thermolite, because it's manufactured, is much more consistent. The fiber diameter, the denier, and the insulation structure are all controlled within specific tolerances. When I inspect a Thermolite batch, I know the next batch will be almost identical. I can't always say that about down.

That consistency is what makes synthetic insulation appealing for large-scale production. It also helps protect the brand's reputation, because customers get the same experience every time — not just when the down lot happens to be good.

This is also where I see buyers confuse Thermolite with ordinary polyester fabric. Just because something is polyester doesn't mean it can do what Thermolite does. A velvet skirt isn't insulation. A roll of upholstery fabric isn't insulation. When we inspect materials, we test for the properties that actually matter for the end use.

For Thermolite, that means loft, thermal resistance, and structural recovery. For a black upholstery fabric, that means abrasion, lightfastness, and seam slippage. If you apply the wrong quality standards, you'll reject good products and approve bad ones.

So which one should you choose?
