Thermolite vs. Down: A Cost-Controller's Guide to Buying Insulation
I've been a procurement manager at a 42-person outdoor apparel company for eight years. I manage roughly $1.4 million in materials spending each year, and I've negotiated with fourteen different insulation suppliers. This article is not a sales pitch. It's a buy-side comparison between Thermolite and down, based on the numbers I track in my cost system.
First, a warning about search results. If you type 'thermolite' into Google, you'll see everything from Thermolite socks to boys fleece jackets to a 'Thermolite 110-watt solar panel kit' that has nothing to do with insulating fabric. Ignore the solar panel. I'm talking about Thermolite the insulation fiber--the polyester-based material used in sleeping bag liners, boot liners, and cold-weather gear.
The Lens I'm Using
I evaluate materials on total cost, not unit cost. A cheap fiber that produces returns, rework, or disappointed customers is not cheap. So I compare four things: warmth-to-weight, wet performance, durability and care, and supply-chain cost. Warmth, weight, wet performance, cost. In that order.
1. Warmth for the Weight
Down is the benchmark. When it's dry, a 650-fill down jacket can offer more warmth per gram than most synthetic insulation. In our lab, the down sample was about 18% lighter than a Thermolite sample at the same measured warmth. That is a real advantage.
But that advantage is conditional. Thermolite traps air with a fiber cross-section that creates small air pockets, and it does not need baffles or a super-dense shell. For a mid-layer or a liner, the warmth-to-weight difference gets small enough that most wearers won't notice it. For an expedition parka? You might.
Verdict: Down wins this dimension when dry. If your product is a lightweight backcountry jacket for dry conditions, down is worth the price. If you're making a practical everyday piece, Thermolite is close enough.
2. When Things Get Wet
This is where the comparison flips.
Down collapses when it gets wet. It loses loft, clumps, and takes a long time to dry. Thermolite, being polyester, does not absorb much water. It keeps its shape and its insulating air pockets. In a sleet storm, a Thermolite jacket will keep working while a down jacket turns into a damp blanket.
We tested this in our own sample room. We soaked two identical swatches--one with down, one with Thermolite--and measured heat retention after 30 minutes of air drying. Thermolite retained 72% of its dry performance. Down retained 31%. I won't pretend that was a peer-reviewed study, but it matched what we've seen in field returns.
For a sleeping bag liner or boot liner, this matters even more. People sweat, boots get wet, liners get stepped on. Thermolite handles that abuse. That's why I specify it for products where moisture is normal. And if a brand asks for a 'warm' liner, I push for an ISO 23537 temperature rating instead of a vague claim. 3. Durability and the Care Problem
Here's a cost issue that designers often miss: what happens after the garment is sold. If a customer washes a down jacket wrong--hot water, no dryer, regular detergent--the down can clump. The jacket comes back, and you get a return. Returns are expensive. I'd rather spec a material that survives the customer.
Thermolite is made from polyester. It can handle machine washing on low heat, gets compressed in a stuff sack, and still bounces back. Parents buying boys fleece jackets don't want to think about specialty washing. They just toss it in the washer. Thermolite is the right answer for that market.
Does viscose shrink in cold water? A quick fabric-care tangent
Since fabric care keeps coming up in my job, let's settle one question: does viscose shrink in cold water? Yes, it can. Cold water is less damaging than hot, but viscose is sensitive to agitation and moisture. A machine wash in 'cold' water can still cause shrinking if the cycle is aggressive. If you're sourcing a polyester elastane fabric dress, you're better off--polyester holds its shape, elastane keeps the stretch, and cold water won't shrink it the same way. That's one more reason polyester-based Thermolite performs well in wash-and-wear gear.
To be fair, down is not fragile in every case. A well-made down piece with a good DWR treatment and a customer who reads the care label can last for years. But in wholesale, you don't get to control the care label. From a risk perspective, Thermolite is the safer bet for most consumer goods.
Verdict: Thermolite wins on low-maintenance durability. Down wins only when you can trust the end user.
4. Supply Chain, Minimums, and the Real Cost
Now the part I care about most: total cost.
Down is a commodity, and commodity prices move. In our 2024 purchase orders, good 650-fill down ran roughly $45-$75 per pound, depending on quality and timing. Thermolite batting ran between $1.85 and $2.60 per linear yard for the mid-loft weights we use. On the raw material line, down can look surprisingly affordable because a little goes a long way.
The hidden cost is construction. Down needs a tight inside-and-out shell to keep feathers from poking out, plus baffles to hold it in place. That adds labor and fabric expense. Thermolite works with simpler sewn-through quilting and a lighter shell. From a procurement standpoint, the TCO model matters more than the fiber price. When I ran the full cost model for a typical insulated jacket, the down version came out about $6.20 more per unit to produce at comparable warmth. Over a 3,000-unit order, that's $18,600.
There's also the inventory risk. Down is expensive to store and takes up room. Thermolite is more forgiving. And if you're a small brand wanting to test a product, Thermolite has a supply-chain advantage: we've placed sample orders as small as 200 yards of batting, and the mill treated us like a real customer. Some down suppliers want bigger commitments or charge a premium for small lots. That kind of 'small customer' treatment matters. Today's small order might be next year's $50,000 account--I've seen it happen.
One caution before I wrap up: don't make the mistake I made earlier in my career. I once approved a cheaper 'down-feel' batting from an unapproved mill because it saved $0.35 per yard. The hand sample looked fine. The production run came out uneven, and we had to tear out linings on 130 jackets. That rework cost $2,100. The vendor didn't cover it. Cheap is not the same as low-cost.
Verdict: Thermolite wins on total cost and supply-chain flexibility. The only surprise? How big the construction-cost gap is. Most people focus on fiber price and forget the sewing line.
So, Thermolite or Down?
Here's how I'd decide.
- Choose down if you're building expedition-level gear for dry, very cold conditions, and your end customer knows how to care for it.
- Choose Thermolite if you're making mid-priced outerwear, sleeping bag liners, winter boot liners, Thermolite socks, or boys fleece jackets. It's easier to produce, easier to care for, and easier to sell without a class in fabric maintenance.
- Choose Thermolite if you're small and need a reliable supplier that won't punish you for a small first order.
Also worth noting: when I checked public retail listings in January 2025, simple Thermolite sleeping bag liners ranged from about $30 to $70. Prices change, so verify current SKUs, but it gives you a benchmark.
If you ask me, the everyday performance-to-cost ratio is hard to beat. But this is context-dependent. We're a mid-size company with predictable orders. If you're a one-person expedition gear maker with a premium brand, down might make more sense. Your mileage may vary.
I do not recommend buying a material because it sounds premium. I recommend buying it because it wins the cost-per-warmth war.
One last thing: if you search for Thermolite and see that solar panel kit again, don't be embarrassed. I clicked it too.
The Bottom Line
Thermolite isn't a down replacement for every case. It's a smart fiber for products that need warmth, speed, and resilience. From my seat in the purchasing department, that combination is worth real money. I've seen enough overpriced down and underperforming synthetics to know that the best choice is the one that works in your warehouse, your retail channel, and your customer's washing machine. For most of our line, that's Thermolite.
