Thermolite Insulation: My First Mistake and What It Cost Me
When I first started sourcing insulation for our outdoor gear line in 2019, I assumed Thermolite was a single product. A wool alternative. A drop-in replacement for down. Go with: Thermolite Reactor Extreme liner.
This is their highest-loft, highest-warmth product. It's not the lightest, but it's the most reliable in sustained extreme cold. On hand, it feels denser than standard Reactor, with a slightly stiffer hand-feel that returns to shape after compression.

Thermolite board price? Go with: Thermolite Micro or Thermolite Plus (fiber form).
I have mixed feelings about using Thermolite in applications it wasn't designed for. On one hand—these fibers are remarkably versatile. On the other—you're paying a premium for attributes (like extreme cold performance) that won't matter in a denim chanel bag or a trailer awning.
If you need to clean a polyester hat lined with Thermolite (yes, that search gets emailed to me): hand wash in cold water with mild detergent—don't wring, air dry flat. I've tested this on 6 hats. The insulation survived fine. The outer fabric? That's separate.
For trailer awning fabric replacement: avoid using Thermolite directly as awning fabric—it's not UV stabilized and won't hold up. 3. What's your total cost tolerance?

A $5/sqft board that saves $3 in assembly labor is cheaper than a $4/sqft fiber that requires $5 more in processing.

Thermolite isn't a one-size-fits-all. The Reactor Extreme series is worth the premium for true extreme cold gear. Standard Reactor covers most outdoor needs at a sane price. And for quirky applications (trailer awning liners, jackets that aren't technical gear), Micro or fiber forms work—but aren't always cost effective.
